首先公司的师傅向我介绍了关于球磨机的相关资料。我了解到球磨机作为一种粉碎物料的设备，凭借其优良的生产能力和良好的粉碎比等卓越的特性，被广泛的应用在水泥，硅酸盐制品，新型建筑材料、耐火材料、化肥、黑与有色金属选矿以及玻璃陶瓷等生产行业，并发挥了巨大的作用。这些行业的全过程的生产效率，往往很大程度上取决于球磨机的生产效率。

球磨机具有较突出的优点：

1)对物料的适应性强、生产能力大、可满足现代化大工业生产的要求，目前世界上的球磨机已达φ6.5×9.95m;

2)粉碎比大，可达到300以上，并易于调整粉磨产品的细度;

3)可适应不同情况下的操作，既可干法作业也可湿法作业，还可以把干法和湿法合并一起同时进行;

4)结构简单、坚固、操作可靠、维护管理方便、能进行长时间运转;

5)有很好的密封性，可以负压操作，防止灰尘的飞扬;

6)易于操作调整，便于实现自动控制。

所以球磨机在工业应用及发展中经历了如此长的时间仍未被淘汰，而且球磨机在今后相当长的时间内仍将是物料粉碎的主要设备，对它的工作理论进行深入研究仍是十分必要的和价值的。

虽然球磨机在磨矿设备中具有非常特殊的优越性，但同时也存在一些缺陷，主要是电耗和钢耗高、能量利用率低、产品粒度不均匀等。根据相关资料统计显示，用于粉磨作业的电耗占全世界总发电量的3%-4%;工作效率低，用于密度为2.2-3.2g/cm的耐磨的中硬物料粉磨作业中的电量约占全厂用电量的三分之二，而用于粉磨的电能有效利用率只有2%-7%左右，其余绝大部分电能转变为热量消耗掉;磨介质和衬板的钢耗极高，达0.4～3.0kg/t;体型笨重，大型磨机总重可达几百吨。

据统计，选矿厂中碎矿与磨矿作业的生产费用大约占选厂全部费用的40%以上，碎矿与磨矿的投资约占选矿厂总投资的60%左右。碎矿和磨矿工段的设计与操作好坏，直接影响到选矿厂的经济指标。例如：四川凉山矿业集团1500吨/日车间，采用φ1.5m×3m的球磨机，磨矿阶段的耗电量占到整体耗电量的36%，处理矿量达11.5t/h，细度在52%左右。

随着日趋贫化、低品位矿产资源的开发，球磨过程消耗的能耗和钢耗越来越高。在全球能源日趋紧张、资源价格不断上涨的情况下，球磨作业的优劣直接影响到选矿厂的经济指标。有效提高球磨机粉磨效率、减少球磨机粉磨过程的钢耗，不但能提高选矿厂经济效益，而且也符合当下节能和环保的要求。积极地研究球磨机的工作情况，改进球磨工作参数，对提高球磨机粉磨效率意义重大。

球磨机工作过程中，大量的能量浪费在与粉磨无关的机械设备消耗上。真正地用于粉碎，用于生成新表面积的能不到输入功的1%，节能潜力巨大。从破碎原理来看，在颗粒受载而破裂时，外界输入颗粒的能量一部分用来生成新的破裂面;一部分能量消耗于非弹性变形、碎块动能和碎块之间的摩擦损失，从机械输入的原理来看，这些能耗是不可避免的，在评价实际工作过程的能量效率时，也将它归于破碎必须的能耗。另外，球磨机等粉碎设备由于机器制造与工艺要求的原因不能实现具有高能量利用效率的单粒施载条件，而是许多颗粒聚集在一起条件下受到外界载荷，把这种情况称为粒间粉碎，在这种施载情况下，外界输入颗粒群的能并未完全用于颗粒粉碎，有一部分能量不可避免地消耗在颗粒间的摩擦，未碎颗粒的非弹性变形、颗粒之间的介质流动能耗上。将这些因素归到粉磨过程中必须的能量消耗上，Schonert认为球磨机的节能极限应是50%较为合理。

球磨机在磨矿过程中由于参变数众多，问题错综复杂，研究起来十分困难。长期以来，选矿及粉碎工作者们对磨机磨矿介质进行了大量研究，也取得了不少成就。但对球磨机介质工作而言，仅能对球介质作抛落运动的特殊状态进行定量的数学描述;对球介质的泻落运动状态只能进行定性的描述。50年代后兴起的自磨机，虽然已有40多年历史，但对自磨机的工作原理仍在争议中，有的认为以冲击为主，有的认为以磨削为主。因此，即使是出现上百年而且研究比较多的球磨机，其工作理论也仍然是研究得很不透彻，甚至连球的尺寸确定这样基本的问题也得借助经验与经验公式来解决。

本次实践内容所要接触的章动球磨机是一种新型磨机。章动磨(Nutatingmill)是一种新设计的、单位磨机容积具有很高的粉碎速率的紧凑磨机。由于是在极大的加速度场中工作，产生了强烈的磨碎作用，且可适用于硬物料的自磨与细磨的广泛领域。

章动磨可认为是一种克服了机械方面缺点及给料、排料困难的离心磨或行星磨。但其单位磨机容积的粉碎速率很高，为常规的筒形磨机的50-100倍。磨机具有尺寸小、磨矿作用强等特点，因而章动磨有广泛的工业用途，诸如用于硬物料的细磨及细粒与中等粒度物料的高速自磨。若干半工业试验磨机正在使用中，可以预期工业型章动磨不久即将出现。

首先我了解了章动球磨机的主要结构组成和原理：它主要是由电动机、章动机底座、章动法兰、章动轴承、章动腔体等几个主要部分组成，其中章动腔体主要由章动上腔体、章动下腔体、章动腔内帽等组成。由于章动法兰的法兰盘轴线与主轴轴线有一定的夹角(章动角)，且章动法兰与轴固连，因此当主轴带动章动法兰旋转时，章动法兰面在随主轴旋转的过程中，形成一个斜面绕主轴的旋转运动，该斜面通过章动轴承把上下摆动传递给章动腔体，同时由于章动角的存在，使章动腔体与水平面形成一个夹角，章动腔体会有缓慢的自转，从而实现了章动运动。

对球磨机进行拆解，对各个零部件进行测绘，并在solidworks软件中进行三维模型的建立。建立好各个零部件以后对整个球磨机进行装配，这样章动球磨机的三维模型就建立好了。应用SolidWorks建模的方式克服了在ADAMS软件中建模的繁琐，特别是对复杂模型的构建如果采用ADAMS需要浪费大量的精力。如果利用SolidWorks的设计结果，就能省去大量重复无用的工作，加快仿真的进程。因此，首先应用SolidWorks建立章动球磨机的三维实体模型。

为了模拟仿真钢球在球磨机腔体中的运动形态，需要在ADAMS软件中建立球磨机的虚拟样机模型。在进行仿真建模时，为了提高计算机处理速度，需要对模型进行简化，在这里去除了电动机到章动体的传动部分。为方便将模型导入ADAMS软件中，首先需要在SolidWorks软件中将章动球磨机模型另存为parasolid(*.x_t)格式。为方便观察钢球在章动腔体中的运动形态，把章动上腔体部分设置为透明状态。

当把球磨机模型导入到ADAMS软件以后，先前在SolidWorks中定义的约束及零件材料属性均是处于失效状态，因此需要对所有零件重新定义材料属性和添加约束。

根据章动球磨机实际工况对各部件施加约束。

(1)施加约束的准备工作。为了方便添加约束副，首先运行“布尔和”命令，将章动机底座、电机底座、电机以及上面的螺栓、螺母等固定部分设置为一个整体;将章动上腔体、章动下腔体、章动体支撑环、章动腔内帽等运动部分设置为一个整体。

(2)定义材料属性。给所有部件赋予材料属性为steel，此时ADAMS会自动计算出各部件的转动惯量和质量。

(3)施加约束。在飞轮和大地之间添加一个旋转副;分别在飞轮和主轴下部平键、主轴下部平键和主轴、主轴和上部平键、上部平键和章动法兰、底座和大地、章动轴承和章动腔体之间添加固定副;在章动法兰和章动轴承之间添加球副和平行副来定义章动的运动形态;分别在小球和章动上腔体、章动下腔体、章动体内帽之间添加碰撞;最后在飞轮上施加motion。

按照要求设置球磨机虚拟样机仿真的参数，具体为：刚度系数(Stiffness)为1.0E+005，碰撞指数(ForceExponent)为1.5，阻尼系数(Damping)为50，切入深度(PenetrationDepth)为0.1mm，积分器(Integrator)首先采用GSTIFF积分器，当出现求解失败的问题时再选用GSTIFF积分器，积分格式(Formnlation)采用SI2求解，积分误差(Error)设置为0.001。

在章动腔体中装入单个钢球，直径设定为φ15mm，按上述方法设置好仿真参数后进行系统仿真，观察钢球在章动腔体中的运动形态。为了优化钢球的运动状态，需要调整章动球磨机的参数，其中一个关键参数是章动球磨机的转速。章动球磨机的转速直接影响到钢球在腔体中的飞行速度和与腔体内壁发生碰撞的频率。

为了找出球磨机的转速，分别设置其转速为200r/min、250r/min、300r/min、350r/min、400r/min、450r/min、500r/min、550r/min、650r/min，仿真钢球在腔体中的运动形态。通过分析得出的曲线得出结论：当球磨机的转速为350r/min时，钢球的运动处于状态。

章动球磨机的另外一个关键的运动参数是章动角。章动角的大小直接影响到钢球与腔体内壁碰撞时所受反作用力的大小，同时也是决定主轴寿命的关键参数。分别建立章动角φ为11°和13°的模型。分别对两个模型进行仿真分析，把得出的钢球运动曲线与前面的章动角为12°时的进行对比，最后得出结论：章动角φ为12°时，钢球位移曲线较好，φ为11°和13°时曲线都有较大波动。

本文所研究的章动球磨机所设计的装载容量约为1.2T，这里用4个直径为200mm、质量为300kg的小球来模拟球磨机满载时的工况。为了更好的模拟小球的运动状态，这里首先把小球设置为柔性体，然后导入到ADAMS软件中。首先把钢球模型导入到ANSYS软件中。

1)定义单元类型。这里实体单元选择solid45，质量单元选择mass21。

2)设置钢球的材料属性。弹性模量选择为2.06e11，泊松比为0.3，为了实现钢球直径为200mm时质量达到300kg，设置小球的密度为720xxkg/m3。

3)划分网格。设置网格大小20mm，使用solid45单元对钢球实体进行网格划分。

4)设置实常数。编辑mass21质量单元，实常数全部设置为1e-6。

5)建立两个关键点，在这里需要注意的是创建的keypoints的编号不能与模型单元的节点号重合，否则会引起原来的模型变形，这里keypoints的编号设为为8001、8002。

6)选择mass21单元对5中所建立的keypoints进行网格划分，建立起interfacenodes，在导入ADAMS后这些interfacenodes会自动生成mark点，通过这些点和其他刚体或柔体建立连接。

7)建立刚性区域(在ADAMS中作为和外界连接的不变形区域，这是必不可少的)，选择interfacenodes附近区域的nodes与其相连，由于连接点的数目必须大于或等于2，所以刚性区域至少两个，先选择interfacenode，单击Apply，再选周围的nodes。

8)执行solution/ADAMSconnection/ExporttoADAMS命令，要选择的节点为7中建立刚性区域的节点(仅仅是interfacenodes)，输出单位选择SI;即可生成钢球柔性体mnf文件。

在ADAMS软件中把原来的刚性体小球替换成柔性体，然后对其进行仿真分析，得出了钢球运动的速度和位移曲线。

为了验证在ADAMS软件中建立的章动球磨机的虚拟样机模型的仿真结果的正确性，现在应用SolidworksMotion进行仿真研究，然后对两者的仿真曲线进行对比，能够增加仿真结果的可行性。这种仿真方法主要是在没有进行试验验证情况下，为了设计的正确性经常采用的方法，也是行之有效的方法。

打开章动球磨机的solidworks装配体文件。首先设置“引力”，方向为-Y，大小选择系统默认值9806.65mm/s2;然后设置“旋转马达”，选择马达位置为章动腔体下面的大皮带轮，方向为从下往上看逆时针，运动类型选择为等速，大小为360r/min;最后设置钢球和章动腔体之间的“实体接触”，具体的参数设置为：动态摩擦速度10.16mm/s、动态摩擦系数0.25、静态摩擦速度0.1mm/s、静态摩擦系数0.3、弹性属性选择“冲击”、刚度为480N/mm、指数2、阻尼0.7N/mm、穿透度0.1mm。在SolidworksMotion中运行仿真模型，分析对比钢球的速度和位移曲线，得出结论在两种软件中建立的球磨机的虚拟样机的仿真结果基本一直，因此也可以说所建立的模型是正确的。

主轴是章动球磨机的主要运动部件，由于在运行过程中要带动章动法兰、整个章动腔体及球磨介质和球磨对象一起运动，受到偏心的不均匀载荷的作用，因此需要对主轴进行静力和疲劳分析。在这里使用SolidWorks软件的Simulation插件进行分析。

为了真实地得到轴上所受的力以及确定电机功率的需要，不但要建立章动球磨机的整机模型，还需要建立在工作状态下的实际工作载荷。也就是在章动球磨机在球磨介质与物料相互作用下，处于工作状态时，章动球磨机的主轴在与章动腔体连接部位主要受有两种动态载荷：一是章动腔体及内补耐磨板由于与主轴存在一个角度，在章动体随主轴上的章动法兰盘(连接主轴与章动腔体的零件)上下运动的同时，还在慢速的自转，会在章动法兰上产生轴向与径向的交变载荷;二是在章动腔体内部装的球磨介质与被磨的物料，这部分质量在章动腔内部既产生离心力，又有上下波动产生的轴向力。

为了更加真实在得到轴上所受的载荷有大小，不但有章动体的总体模型，同时还需要考虑工作载荷的影响。由于球磨介质是数量众多的钢球或陶瓷球，以及一定料度的物料，在当前的所能得到的仿真软件对这种离散的物体无法得到结果。但是对于轴上所受力与整机功率的确定，没必要对磨腔内离散的物料进行更加复杂的仿真研究，可以采取简化的方式。

因此，在章动腔内部决定采用一个与实际球体与物料外部轮廓相近的一个零件来代替，这样做基本可以达到仿真的目的，得到的主轴上载荷的研究是可行的。在章动腔体内部一边的白色零件就是球体与物料的近似体。利用该模型通过建立运动算例，所进行的设置主要有：

1)各零部件的材料及质量按照实际设计材料设定;

2)简化模型后，把电机、电机架、小带轮、皮带等与研究目的无关的都省去，主要目的是为了加快仿真的运算速度;

3)主轴的转速设定为360r/min;

4)忽略主轴上各轴承处的摩擦力;

5)章动腔体对称轴与主轴角度按照实际设计的12度;

6)所加约束有两个：一是主轴与基座的铰接;二是章动腔体与章动法兰盘的铰接(铰接即是限制了沿轴向的移动及径向的移动3个自由度，另外还限制了与轴线垂直方向的2个转动自由度，只有一个绕轴向的转动没有限制);

7)章动腔体的转运速度由章动腔体与主轴的角度确定，不考虑滑动因素;

8)球磨介质及物料的重量设定为1.2t;

9)考虑重力加速度的作用，方向与Y反向。

利用上面仿真所得出的主轴的受力情况，加载到主轴的静力分析算例上，随后得出结论：主轴的强度和寿命都是满足设计要求的。

综上所述，通过这次专业实践，我学到了很多实用的知识。所谓实践是检验真理的标准，使我近距离的观察了机械产品的拆卸和装配过程，学到了测绘的很多小技巧，掌握了很多很实用的机械加工的基本知识，这些知识往往是我在学校很少接触，很少注意的，但又是十分重要、十分基础的知识。通过这次专业实践，更加促使我在以后的工作和学习中将所学的理论知识与实践相结合一起，在实践中继续学习，不断总结，不断进步。
